awesome post  Two Thumbs Up!  i am going to have to make something similiar for my 3800 build.  any tips for making the "merged" end fit a  rectangular t4 flange?

I clamped a 3 foot long solid 3/4" steel bar to my work table and left about two inches hanging off. Then stick the tube over the bar and use it as a mandrel to fit the tube to the rectangular flange. I used a 1/2" bar to do the header pipes where they meet the head flange.

Yes. It's a little bracket I made up to fit around and clamp to a 1" square tube. I made a fixture that ran across the engine compartment of my Vega with two pices of square tube facing fore and aft. When I wqs determining where to place the turbos, I could slide them around using this bracket so I could visualize things. Once I determined where I wanted the turbo, I clamped them down and built the headers from the head to the turbine.

Cool, glad I asked!  Two Thumbs Up!  I'm sure it'll come in handy for my second turbo mustang (in the next life!  Fuck Fuck!)

Mine came out just like that.
Cept it didnt hold water.
Weighed about 25 lbs (from just throwing on more weld)
and evuntally got the ban from the sledge hammer.

I skipped a few steps tho. Such as checking for levelness of the cut.
Getting a perfect mirror image to use.

All in all, it was a decent failure.

Ill post a picture later of the final outcome.

I will have to say that I was skeptical about the food coloring idea at first but damn if it didn't work like a champ.  Thanks for the idea.

This makes too much sence for me to do. I will have to find a harder way to screw it up.

Yeah, coming back to this thread I think I'll use it when I make a pulse-paired header for my HX40.

Great writeup!  But I'm curious as to how would you go about making the merge for a slant six header?  Or even merging more than 2 pipes together?

You could do the entire thing as its shown in this tutorial, you'd just be cutting both sides of the middle pipe.

Im curious about making something like this for a 3" dp and down to dual 2 1/2"'s.  Think I can just try this same idea and use the same flowmaster cones just different diameter?
